Well, I will introduce myself again :)
My name in Danny and I've got a 1985 Toyota 4runner
I bought it from Bear(4LoLo) a while ago.

My pipe dreams for it are as follows:
Chevy springs in the back(Have the springs, hangers are welded on, waiting for springs to be attached)
Rears up front(Have the springs built, I just need to cut off the front spring hanger and talk Brody into coming over and welding on my new spring hanger)
Install Dual transmissions(NOT DUAL CASES)(L52-W56 trannys linked giving 180:1 with 4.10 in the diffs)

Wow... some interesting ingenuity here! How hard was it putting the IFS hubs on the front? I have spacers now but have considered that route.

Well, the first side took me about 3 hours, the second side about 45min-1 hour.
I already had the rotors drilled and mounted onto the IFS hub bodies.
Now that I think about it, most of the install time was rebuilding the calipers(I hooked them to the brake system to punch out the pistons and a couple were frozen)

Well, I tore into the front end last night.
I got the stock springs out and the rears up front attached to the shackles.
I was waiting to tear into the front end until I had someone lined up to weld on my new front spring hanger.
I'm going to use the stock hanger now and see how it works. The pinion will pointed to low, but we'll see.
I figured I could do this and just unbolt the springs, cut off the stock hangers and then weld on the new hanger.

Well, I FINALLY got my front end mostly put together, last night.
RUF, 6"? shackles, Still the stock push-pull steering, shortened drop drag link(for moving the axle forward 2"), 4" lift shocks(From a Jeep, Ahhhhh! :D ).
I'm hoping to get the Chevy springs in this week(How long can a couple bolts take).
Now I need to get 2 feet of either 1.5 or 2.5 square tubing for a front drive shaft. Anyone have some? I've got some 2"x.25, 3"x.25 and 2.5x.188 square tubing I'll trade or cash.
Let me know.

Guess what! It is back on 4 wheels and lifted ~5".
I need to upgrade the MC to a 1" and finish my square front drive shaft, but it is drivable!
The brake petal is soft so I will put in a 1" MC asap.
I was planning to go wheeling tomorrow, but after feeling the petal, I decided to wait.
Rear springs are 63" Chevy springs with an AAL and the overload spring cut down to act as a 1" block(but bolted in the leaf pack).

Yeah the MC is out of '86-'95 V6(and some 4 cyl) Toys and almost every Toyota after '95(At least that is what I've read), and it is a direct swap.
I want it on the trail now too.
I still have to finish the front drive shaft and fix my brakes(new MC or I've got a leak?)

Well, I am going up to Ft Collins tomorrow to pick up a MC from Scotty (Addicted Offroad).
I built a square drive shaft (3"out, 13" in, 16" of slip:D)
Unfortunatly, I didn't check the yoke bolt pattern on the driveshaft I used and it wont bolt up:rant:.
So for now, I'm going to swap yokes from another t-case I have(that matches) and drill out the other one for mounting other driveshafts.

Picked up a MC from Scotty and got the front driveshaft put in last night.

The only thing on the MC is the plug doesn't match, so make sure to get the plug out of the newer vehicle so you can splice it in. It works fine once spliced. At least this was my experience from a '95 MC swap.

Will the cap from the old reservoir fit?
I will try to get it swapped tonight, but thanks for the heads up.
I'll make sure I have everything I need before busting into it.
I might just swap the reservoir if that will work.

I don't think that the caps can swap. I also am not sure the reservoirs can swap. My brother had a 85 with a 92 MC. Went back to a 85 MC. Seems like nearly everything from the 92 was different. Rez, cap, plug...
Nice work on the front shaft! Glad that it is coming along!

The MC is from a '90 V6 4runner.

Well guys, you were right!
The MC I picked up from Scotty didn't match up with anything:mad:
So, I searched Craigslist and drove to Aurora at 9:30 last night and pulled a dual diaphragm booster/ Master cylinder from a T100 for $15!!! :D
I put it in last night and the petal is nice and hard.
When I decided to take it around the block to check for issues, I didn't make it out of the driveway.
The steering shaft was interfering with the booster. I have read about that in the past, but it slipped on with no issues, so I assumed(and you know what that does) that it happened with a different booster.
So....I did some more research and found I can just put the stock spacer(~0.20 thick)(only on some trucks) between the firewall and the booster for clearance.
So I will do that tonight and top off my t-case with fluid(Swapped the front yoke and lost some of the fluid) to prepare for Barbour Fork tomorrow :D
Then I will go to bed early(Yeah right, I've been in the garage so much, I haven't gotten in bed before 2am this whole week(My wife is out of town)).

Ok, I put the spacer on and the brakes work great!!!
I got to drive it tonight with the sqaure driveshaft in and test out the 4x4.
The driveshaft is BAD!!!!
No more driving in 4x4 on the road!
I think I'm going to make another fairly soon with the CV and more centered.
I'm looking forward to hitting the trails tomorrow(Oops, I guess it's today, now)
I better go to bed!:)

Well, I went out for the 4runners inaugural run(with the lift), up to Barbour Fork with Chris and Barbara(Chris), Stephanie(Pathrat) and Hugh, Ben(5280Hawk) and Andy(4runner3wheeler).
It was a blast and the runner did great.
I know it wasn't an extreme trail, but I was trying to take the hardest lines I could find. When you are with a group of competent people, might as well test it out.

On the trip I decided that the tires need to be retired(No pun intended).
So yesterday I picked up a set of 32" MTRs for $75 off of craigslist(3x 50%+ tread, 1x 90%+).

I haven't done much on my truck, but Pete Brody did tighten up some stuff and installed his custom skid plate(Pictures will come after permission from Pete) for me.
I will be bashing on his skid plate to prove it's usefulness.
I'm going to see if I can go up wheeling on the 22nd(the only free Sat for a while) and test it out.

You got my permission to post pictures. Hopefully somone won't get their panties in a knot and ask you to delete them. Same folks that bashed me on the ToyTec install are probably going to run their large mouths and diss the skids too as they seem to think that I shouldn't be around wrenches, welders or cars in general...

Looking forward to wheeling with you soon. Try to bring the rig over to Bears so that I can get his input.
Re Square driveshaft: try dumping about 10 ounces of dry silica or play sand into it, then capping it off. Lead shot will probably work, too. This helps balance the shaft at speed and I have heard of people having no problem up to 50mph.

Danny is doing the CAD stuff for the skid plates for the fabrication company as well as giving a bunch of his own input. Almost done with the fine tuning, then it is getting some bucks together, doing a production run, then some marketing..

Well, we went to the 1st Anniversary China Wall Run on Saturday, and man was the ride up there nice having rear shocks(haven't had any on for a year).
It was a great run as I'm sure you've seen.

Well, we had a little metal trimming party on Saturday at Brody's house.
We cut 3.5" out of my rear fenders and as Pete and Andy were finishing up Andy's rig, I cut a set of doors for half doors.
I still need to finish them up, but I got them cut(Thanks to Jeff's patterns)

The Toyota gas tank skids are going to retail for around $150 and are made from 3/16" steel. This style is a total replacement plate. I am in the middle of fine tuning an aluminum 3/4 style that will be a 'piggy back' bolt on over the existing stock skid. Hopefully, I'll be able to sell these cheaper, but I don't have pricing yet.

Well, I finally got a model to the machinist to make the adapter for my dual trannys.
It has the second tranny rotated 10 deg, with 4x 1/2-20 bolt hole in the base for additional cross member mounting.

I will have to cut out the horseshoe cross member, because the t-case will interfere with it. I might have to move my gas tank a few inches back to allow room for a cross member, but I'm not sure.
I am waiting on a set of forward shift rails from Marlin to finish setting up the t-case and I will get as much of this mocked up before pulling the tranny from my 4runner.
I wanted to get this in before the BV trip next month, but it's not going to happen.

Well, I have gotten the adapter back from the machinist.
It looks like to be out of alignment about 0.06" or so, but I will find out shortly.
I am going to slip the trannys together and see how off it is.
The machinist is going to put my tranny housings on his CMM (Coordinate Measurement Machine) and send me the true locations of the bolt holes.
We will go from there on fixing the misalignment.
I put 4x 1/2-20 threaded holes on the bottom for crossmember use.
This is rotated 10deg to pull the t-case up a little.
I'm so excited to get these in.
Little to NO chance of it happening before next weeks trip to BV, though.

Well, I've gotten the adapter all fixed up and ready to be bolted to the trannys.
I also have a XRC Smittybilt 8000 Winch on it's way from Addicted OffRoad.:D

Well, I finally got my dual trannys "dry fitted", as I've been waiting for shift rods from Marlin Crawler(Actually Mike his son) for 2 months(they still haven't been sent(unless he shipped them today).
Si, here are some pics of the setup with a spare seat in aproximately the spot where the trannys will reside in the 4runner.
I will bend the #2 tranny shifted far forward to ease the shifting.
I will be using the #1 tranny as a range tranny and shift the #2 tranny.
This setup is 55" long from bellhousing to rear output shaft.

You sure have come a long way with the trannies! I am really impressed! I can't wait to hear or see the reports. This is supposed to be an awesome arrangement and even better than the dual cases as far as overall gear selection goes. Well, Christmas has come a couple months early.
I just bought 2 almost brand new e-lockers with all the wiring for $150ea.:2thumbs:
They are supposedly from '94 and '96 4runners, but I didn't think the e-lockers were available until '96-'97.
So now I have a winch, e-lockers, crossover steering, OBA and dual trannys sitting in the garage to get in the 4runner before next summer. Not to mention building bumpers.

Well, the e-lockers turned out having different gearing(4.10 & 4.30).
As it works out, Bear is regearing his 4.30 e-lockers and will trade me for the 4.10 e-locker.
Now to order the long studs and gasket for modifying the axles.
I have the dual trannys all bolted together in the garage, waiting for me to finish cleaning the garage out so we can fit 2 vehicles in a 3 car garage.:eek:

If you want to see the front E-locker in person, my dad has them front and rear on his 82. The front was certainly more work than the rear. Lots of "figuring" out how to get things to fit and clear the leaf spring on the passenger side. Used some special bolts and some grinding and about 2 weeks worth of staring at it and test-fitting. Congrats on the e-locker finds! You won't regret them!

Just a thought on the shifter linkage since you want the rear as your primary, I would cut/weld it or bend it to be forward a significant amount. I will post some links to show the "difference" it can make.

It allows you to have a huge amount of choices for gearing, and allows you to easily shift between gears on the fly while wheeling. With most transfer cases, you have to stop the vehicle to switch between hi and lo.
So with the dual transmission, you have two full sets of five gears to choose from, which makes the number of combo's of gears to choose from immense. Combined with having the t-case in 4 lo, this will allow him to have very low crawling gears, but still be able to cruise on the highway and do a bunch of other stuff. Another upside to it, is you don't have to replace the axle gears when you go with different tire sizes. The large number of choices makes it so the rig just copes. This means you could potentially have a set of 40" tires for wheeling days, and then swap to 32" tires for just driving around town, and the rig would just deal with it. Pretty neat.
If I didn't have dual t-cases already, I'd probably be seeing what I could do to get my hands on that cad file, or get your machinist to cut another one for me.

Well, I picked up an extra front axle housing to modify for my new e-lockers and for a rebuild and armor as well.
I am going to be rebuilding all the seals(including MC inner axle seals), top axle gusset, steering stops and ball bracing, and maxi-pad diff armor.
Bear and I got together on Saturday night and started chopping everything off of the axle and modifying it to fit the e-locker.

Well, I have gotten the adapter back from the machinist.
It looks like to be out of alignment about 0.06" or so, but I will find out shortly.
I am going to slip the trannys together and see how off it is.
The machinist is going to put my tranny housings on his CMM (Coordinate Measurement Machine) and send me the true locations of the bolt holes.
We will go from there on fixing the misalignment.
I put 4x 1/2-20 threaded holes on the bottom for crossmember use.
This is rotated 10deg to pull the t-case up a little.
I'm so excited to get these in.
Little to NO chance of it happening before next weeks trip to BV, though.

Well, I finally got the 4runner into the garage and retired for the winter.
I got about 2 hours of work into it so far and I pulled the seats and driveshafts and used a $2 goodwill plate to start a tranny jack adapter.
I've also started, with the help of Bear, shaving my new front axle, bracing and modifying it for an e-locker.

Well, Bear is still alive, but might not want to be. He took a fall and broke his back on Tuesday(IIRC).
I made a set of steering arms that will be going on the new axle, an IFS box and an after market dropped pitman arm(don't remember who made it), but I may need to get a flat pitman arm.

It will only be 190:1 in R-R 4lo for me, vs Marlins 1372:1 ratio, I don't think I would have a spitting chance in hell to compare. :)
It will be plenty good enough for me. At least at the beginning.

Well, I got to spend some time in the garage tonight, and my dual trannys are now under the 4runner :)
Ok, they are on the jack under there.
My goodwill tranny jack adapter worked awesome. It was definitely the easiest job of pulling a tranny ever.

Looking good dude. Cant wait to see this thing all hooked up and ready to ride.
Just curious, but have you thought about flat bellying your rig? I know I would think about it if I had it all striped out like that. Just having it sucked up into the body some will do wonders for belly clearance and protection of the drive train. I imagine you'll be having to make a custom t-case/tranny mounts for it anyways, and its pretty easy to cut out the tranny tunnel and fab up a new one. I know its something I really want for my rig, and as far as I can tell its one of the best "bang for buck" modifications you can do.

I don't know where the t-case will end up, but it will be close to a flat belly.
I clocked the second tranny 14deg so it should flatten out pretty well.

Cool man, should work out well. Think you are going to have to cut the tranny tunnel out to do it? After getting stuck on the belly on multiple occasions, thats something I have definitely decided I want to do, possibly relatively soon. Have a few other things I want to do first, but thats something I'd like to get dealt with before next wheeling season starts. Keep up the good work, can't wait to see this thing driving.

I got back into the garage last night and got the gas tank pulled, cut the horseshoe cross member(need to cut it more) and got the trannys bolted to the engine.
I also cut some of the floor(also need to cut more) to raise the drivetrain.
I am still about 3.5” below the frame rails, but I am hitting horseshoe again, so more cutting. I was trying to retain the e-brake mechanism, but if I run a FROR crossmember, it goes almost exactly where the horseshoe cross member is, so I may actually weld it to the new crossmember. I have also been considering getting Taurus calipers(they have internal e-brake capability) for the back and going discs.
We’ll see what pans out.

I know that a lot of people say that the rear driveshaft would be tiny, but my driveshafts will almost be a direct swap. The front is ~45” and the rear is ~31”(These will be a little longer when I lift the drivetrain). My square driveshaft that was in the front would work in the back perfectly (other then being completely out of balance) and the rear driveshaft would have to be shortened about 2”(and have a long spline installed and thicker wall tubing). So in other words, I need to make some drive shafts.

Getting closer. Not sure if you have room, but one thing I've seen people do is completely cut out the horsecollar, and make a straight crossmember that goes underneath that area. I'm sure it wouldn't be hard to make it removable. Almost went this route when I put a two piece driveshaft in on my rig and had to mount the carrier bearing. Looking good though. I hear good things about the 4xinnovations t-case mounts. Fits similar to stock, but uses poly bushings and such.

BTW, these guys have some very high prices on some of their stuff. For instance, their motor mounts. They get $180 for a set and you can get much the same thing for half of that or less.

Back in the garage last night and I got the trannys pushed up as high as they are going to go(without putting them into the cab), and the t-case is still hanging down.
I have checked the model of the adapter and I realize that I only clocked it 5* instead of 14* that I thought I had. There is interference between two bolts to clock it any more.
Now I have to order a FROR tcase mount and get going on making a cross member.

Not one of the better mounts out there, 3/8" steel or not. There are a couple of weak spots and I would only use their mount again if I reinforced it first. BudBuilt makes a good one as do Marlin and Trail Gear. I would look at them.
Here are pictures of my broken mount and fix. You can see that it broke right at the weak section.

Makes good sense. The weak points are certainly not with the center section. In fact, I was a little surprised to see it break, weaker point or not, as this is 3/8" with a 3/8" cross bar. What you showed takes care of the weak points and stress.

Well, I decided that I need to build a set of big jack stands with the steel that I've been holding onto, and I quickly found out how wimpy my welder is.
Beveled edges on 1/4" to another piece of 1/4" and the hammer test won for way too long.
I need to find a 220v welder to weld these up, so my 4runner doesn't fall on me!
Anyone up north have a 220 welder and could burn these in good, if I tack them together?

WOW. I cannot believe you still have the driveshaft length that you do! Amazing. I want to see this thing in person someday. I know nothing about Toyota's so this just seems crazy to me.

I think the 2" HREW will be way too small.
I'm using this for lengthening my rear drive shaft.
The 2" Sch 40 fits a little loose inside the stock drive shaft tubing and 2.5" fits loose outside of the stock tubing.
So either way you can do a couple wraps of electrical tape and weld it up.
Pete, I will need about 2' of the tubing but the size is important.

So, I went and spent some time with Hypoid on Sunday, watching him weld up two jack stands for me.
It took a lot longer then I thought it would, so I have to wait to get my 220 AC welder next month to finish the two that Hypoid welded(Need gussets) and put together the other two.
I got back into the garage last night and cut the rest of the horse collar cross member out and got the FROR center plate mounted to the t-case.
I also cut MORE out of the floor to get as close to flat belly as I can.
I will still be hanging down ~1.5".
I needed to clock the second tranny more!!! I thought I had clocked it 14* but it is only clocked 5*(There was interference between bolts with more clocking).
I am going to use either 1.25” or 1.5” x 1/8” wall tubing for the arms for the cross member, but I don’t know what I’m going to use for the bushings tube.
I have the tubes for doing a SAS(30mm ID, ~3/8” wall tubing) and some Toyota leaf bushings, or I have 1.25” x 1/8” wall tubing(1” ID) and Jeep bushings.
I think that the SAS tubes will be way overkill, since the arms are 1/8th wall.
I think I’m going to have to find something in the middle and either 30mm ID or new bushings. Maybe 1.5” x ¼” wall with the Jeep bushings?

1.5" hang down isn't bad at all. Mine is like 4-6" right now and it catches all the time. If you need it, I have a few scraps of 1..75" x .120 wall scrap HREW tubing you can have if you want to make bushing holders out of it. Might be able to chop off the end of the pieces I cut out of my Samurai cage, which I think is 1.5x.120 wall. If you can get it looking like the picture, seems like it would be perfect.

Then you could use 2" x .250 wall tubing for them, just like the ones that Ballistic sells.

Well, I tried to weld some plates/tabs onto the frame of my truck for my cross member and I can't weld vertically with my new 220V arc welder.
I can't weld flat very pretty, but it holds up to clamping pieces in the vice and taking a hammer to it.
I need to get these plates welded to the frame so I can tack the crossmember together and pull it out to weld it solid.
Anyone want to come over and weld for me? :)
I have a small 110v MIG and a 220v ARC.

I have been practicing my arc welding and I have the cross member going. I still need to add one more brace on it and finish the rest of the welding on it and the brackets on the frame.
I am by no means a good welder, but I'm getting good penetration and the welds are strong.(Just really ugly)

I will be pulling the trannys back out now and finish the welding on the brackets and change clutches.
I need to bolt my motor mounts pretty quickly also.

Looking nice, Danny! Hardest thing to me with welding is having to go slow, especially having worked with wood a lot longer than I have with metal. Welding, you are completely at the mercy of the material. Better to go a little slower than too fast. You can get more consistent welds using a figure 8 or circular welding motion, plus get very good penetration. Probably already know this...

Well, I played in the garage a little this week and I got the cross member and tabs finished.
I also started working on getting the Ford Taurus alternator modified to fit. I cut the alternator as it was going to be much easier and quicker then fabing a new mount.
I used the stock Toyota pulley and bored out the ID to 0.667” to fit the Ford shaft.
I also had to add a washer between the pulley and the bearing in the housing because the pulley was hitting the housing. I lined up the Toyota and ford alternators and measured to see how much I needed to cut. I cut 0.225” of the front mount and cut the back to fit the mount.
I haven’t looked at the other mount as they are pretty close to the same depth, but I will work on that soon.

This last week I got back into the garage and got the drivetrain bolted up my new cross member. The trannys are off of jackstands!! I also started on a front driveshaft carrier bearing support mount.
I also pulled the steering arms off of the front axle and FINALLY put my custom high steer arms on, that I made years ago. I also made a custom length tierod to try these out before I get really beefy tie rod/drag links. I need to drill the frame and install the IFS steering box, now.

Well, I have measured 3” between the ride height tie rod and the oil pan.
I don’t think it will be an issue, but I will be setting up bump stops eventually(probably in 6 years at this pace).

Since I jump around so much, I pulled my stock push-pull steering out and got my IFS box hanging out on the frame rail now. I still need to cut the front support out to move it forward before I drill and plate the frame. I actually don’t NEED to(cause my tie rod is behind the axle), but figure I should.

I also figured out the wiring on the Ford alternator and picked up some 4gauge wire this morning. Now I need to get a 175A fuse and holder.

I also picked up a rear axle yesterday, so I can modify it for the e-locker before I pull the old one.

So this week I have been finishing all the welding(gusset, steering stops, ball gussets) and mods(E-locker studs and cuts) on my “new” front axle and tearing down the front axle currently in my 4runner in order to do a full rebuild tomorrow.

I also worked on getting my OBA plumbing figured out.
I’m not done yet as I will probably eliminate the low pressure line from the tank to the pressure switch. But here is where I am now.

Not nearly what it seems like I should be getting done.
My wife has been awesome about time in the garage, but since I'm working completely be my self, sometimes I get stuck and it would help having another set of eyes to throw out ideas.

I got back into the garage last night and got my rear axle modified for the E-locker.
I’m amazed how much quicker it goes the second time you do the E-locker mod.
Got it stripped down, primed and painted also.

I still need to balance it. It is .312 wall thickness.

I got the front drive shaft mounted to the tranny last night.
I put mounting holes on the bottom of the tranny adapter and I drilled and tapped another on the side of it. The carrier bearing is welded to a couple pieces of 3/8” strip steel and bolted to the adapter.
I will reuse (until I get around to making a new one) the very front square drive shaft that I've been using.
I got a couple horrible cell phone pics but I’ll replace them with good ones.

I got back into the garage last night and got the carpet ripped out of the cab.
I changed the clutch and got the trannys installed for the final time.
I installed one of the old seats to see exactly where the shifters would reside wrt the drivers seat.
It seems like it will be more comfortable to shift with the dual trannys then stock :).
Now I need to weld in a new tranny tunnel.
Anyone have some sheetmetal laying around?

Well, I have gotten both lockers installed and the axles rebuilt and under the 4runner. I have moved the gas tank a few inches back and reinstalled it. I had to lengthen the fill tube and still need to put it on.
I have done a little work on the OBA but am still slacking.
I'm thinking about install another crossmember at the adapter to help support the carrier bearing.
I have a lot to do still, but have been out of the garage for a couple weeks as I had to have an emergency appendicitis. I'm not supposed to pick up more then 20 lbs and have really felt it loosening bolts the other day
I'll get some new picks up soon.

Well, I drove the 4runner down the street on Wednesday night!!!
It still isn’t very close to done, just the bare minimum done to test it out.
I need to add oil to the steering box(Sounds like it is low), make sure that the trannys are full, do the alignment, wire the lockers in, R&R the rear shock mount, make a front driveshaft/bearing support, finish the OBA, finish the tranny tunnel, build bumpers, and check all the welds and fix the crappy vertical arc welds I did, to name a few things on my list.
