Some of you are aware that I've sold the 4runner and bought a TJ. Found it with 102k miles on the clock and in pretty good shape, no rust, and has the 0630 head.
Some details:
- it came with a light bar, Smitty(shitty)bilt front and rear bumpers, 2in budget boost, Rancho 5000x shocks, 33x12.5's, side-steps, half doors, and we can't forget the mismatched 31in spare. :lmao:
Here's the day I brought it home:

Maybe? I'm planning on getting a new top and new doors soon, the soft top is pretty trashed. I also have a growing pile of Jeep stuff in the garage that I'm trying to sell...
What's an instatrunk?
If anyone wants I've got two lightly worn 33x12.5r15 BFG k02 and one new one I'm trying to offload. Putting some 31's on to start with...

Not sure about the tires, but I see you need a top; I have this half top with rear window hanging in my garage, I'll trade for any small token of gratitude. That offer is open to anyone if you're not interested. It fits 97-02 so it's awkward on my Jeep, i got it for next to nothing a few years ago. this pic is the only use it's had:

2.5" lift got me to 33 x 10.5 tires with only very minor rubbing. With the LJ I didn't need the SYE, but TJ will likely have issues with rear driveshaft angles with that lift unless you do something about rear pinion or go with SYE kit, I think.

Yeah, I'm noticing some drivetrain vibrations when accelerating that feels like it's coming from the back. Luckily I scored that SYE NP231 kit this weekend.
2.5" lift got me to 33 x 10.5 tires with only very minor rubbing.
What lift kit? are they actually 33x10.5 or are they metric? I'm looking at 31x10.5r15 Duratracs. Correct me if I'm wrong here but my thinking is that I'll keep it pretty mild with mods for now and upgrade to a longarm kit in the future.

The lift was installed before I bought the Jeep. It appears to be OME 2.5, but the springs have Rancho stickers on them. It might be cobbled together a bit. I run BFG KO2s in 33x10.5xr15 (not metric). I rub just a bit under some extreme full lock / tire stuffed into fender, but I could probably resolve that with some high line / flat fenders. 33x10.5 is enough that I can run just about anything I want to given that I don't have any lockers. The Jeep had 30x9.5xr15 with a 1" transfer case drop when I bought it -- I really hated this configuration. I removed the drop kit (1" more clearance on transfer case skid) and put 33s on and have been very happy with the Jeep since.

Trent has a pretty sweet set-up on his LJ - functional on both street and trail....On the shorter wheelbase TJ, 33s will have more functional clearance with break-over angle and such (the longer wheelbase can have some traction advantage though in certain terrain conditions). I run 33x10.5 on my even shorter wheelbase cj5 and it feels like it can keep up with longer 4dr jeeps and such that are on 35s.At the same time, its pretty amazing what a small, short wheelbase jeep can get through without large lift or tires. Although most of the newer jeeps on the rubicon are running 37s, there are still a few early cjs doing fine on 31s. FWIW - you can get BFGs mud-terrain tire in a 33x10.5r15 as well if you are looking for more aggressive tread pattern. But, be aware that many of the traditional (non p-metric) tires sizes are rated at LT, and thus have a bit stiffer sidewall and may make the ride a bit more harsh, and/or lower air pressure might be warranted.

James, I've been tossing this around a bit and have gone back and forth between 31's and 33's.
Here's where I'm at:
When I drove this thing with 33x12.5s on it for the first two weeks of owning it it felt like it had no suspension and I think the wheels/tires were just too heavy for the suspension. Been kicking around on some little 235's on stock TJ Canyon wheels (while I figure out what I want to do) and the ride is enjoyable by comparison. I know these are little trucks and I'm used to driving my oh-so-soft Volvo around so my butt needs to adjust. :lmao:
I've spent some time in the past few days digging through old TJ forum posts about tire sizes (and the seemingly endless debates about the lift/tire combos) and I'm liking what I'm reading about people's experience with a 2in lift and 31's in combination with disconnects and SYE. The consensus is that it'll get you just about anywhere except for the really difficult trails. I also want to avoid putting so-big-a-tire on it that it takes the challenge out of it as well as keeping a LCOG.
Here's a reference for "stance", the lighting is bad but it's the closest thing that represents what I'm going after I will be adding a roof rack at some point as well:

I think you will be happy with the lift and 33's as long as your gearing supports them. I know the closer I get to the right gearing the more I enjoy running the 33"S, I have 4.10s right now a great improvement over 3.07s gears '(great on the trail and closer to great on the highway). I have everything bought and ready to build the axles with 4.55 gears. I think that will be the sweet spot !

Congratulations with your rig!!!!

It's a 97 and I have no idea what the gearing is but it does have the AX15. I think I'll put some chromo shafts in with a regear and locker (rear) with a TruTrac (front). That should cover the bases. Also, going with 33x10.5 in a KM3 I think... gotta love skinnys.

I'm extremely happy with my Ko2's 33"x12.5" they are great in all conditions. I like the off road and snow wheeling characteristics the most. And feel that the value $ for $ is better then most tires on the market. Some day I'll have to poney up for another set. I won't hesitate to buy them again.

KO2's are great. I've been reading through numerous seemingly ancient (circa 2007) forum posts on tire choices, and some more recent youtube videos from the guys at 4Wheeling Australia. I wanted to understand the idea behind tire width in an offroading sense, coming from an autoX/sportscar background. Without writing a blog about the differences it boils down to a) rotational mass/unsprung weight b) clearance c) contact pressure and d) floatation.
I also like the look of skinnies. :D

I like the 33x10.5 since they work with my rig with virtually no rubbing on the stock Canyon wheels and tuck in under the fenders nicely. 12.5" wide tires would require me to get new wheels or wheel spacers. Plus they weigh less, as you've noted.

I'm looking ahead to see what I need to plan for and found out my stock gearing says 3.07 on the differential tags... Can we get an "F" in the chat for my diffs?
http://myjeeptj.com/wp-content/uploads/gear-ratio-to-tire-size-chart/gear_ratios.jpg
Rocking 3.07 and 33's puts me pretty far out from where I assume it should be? It's on 235/75/r15 (29in tire roughtly, 28.9 exact) and it drives just fine. It looks like there's only a 300rpm difference at "final drive" for the numbers on this chart...
Either way it looks like it's going to perform okay on the road, interested to see how it will behave on the trail. For what it's worth I drove this home as it was rocking 33x12.5s and it felt tired like I was having to row the gears a lot. I'm not sure of the path forward yet but most paths are leading toward regear/locker sooner than later.

Something to consider... What reduction gearing you have for low range (do you plan to change it???).
Me, I have 4.10's with 35's - but I have 4:1 (teralow kit) low range. This combo suits me just fine for trail use (most of the time I'm in 2nd / 3rd 4th with a bit of first and rare time in 5th). If I had stock low range, I'd be hurt'n on the trails. My street gearing is "about right". Only on street steep uphills do I see myself dropping one or for a short distance two (steep grades on I-70). I don't tow.
As for the "F" - went looking on the chart for it - so my assumption is fail.

I'm surprised to hear you have 3.07. Maybe that was a feature of earlier TJs? My build sheet calls out 3.73 gears for my non-Rubicon LJ. I just assumed 3.73 was standard on TJ and LJs. Does your build sheet say 3.07 also?

Looks like many different gear ratios are factory standard. I'm surprised by the wide variety here.

Oof...and I am with Trent - a bit surprised they offered that high a gearing....but is it an automatic? An ol' rule of thumb is that for calculating CR and figuring out gearing needs, the torque converter acts to help crawl ratio by about 50%. In other words, for a manual, take the axle gearing x 1st gear x low range reduction....somewhere around 40 becomes reasonably functional for most easy and moderate trails around here, and near 60 is pretty sweet for most of us running 33-35s and difficult trails, albeit maybe not full-on rock crawling. For an automatic, you can take the same calculation and then multiply by 1.5 to get the equivalent crawl ratio....this is typically noted in older automatics (3 and 4 speed) in that their 1st gear is quite a bit higher than manuals, but the torque converter offsets that high 1st gear and also allows for higher axle gearing for highway efficiency without sacrificing too much performance.
For a manual, I'd say 3.07 is too high, but it might be doable in an automatic...of course, the good news, if you know you want the 33s, mount them up, drive it around, and if you decide its not performing well enough, then you can change the gearing....or maybe you'll find out its not too bad and just keep driving it....my first cj (1984 cj7) I ran 33s with a tired 258 I6 - it probably should have been re-geared (IIRC I think it ran 3.31?), and it was a bit of a dog on the street. But the stock 3:1 D300 transfer case reduction and the 4:1 1st gear (about the only redeeming quality of the weak T5 transmission), the off road crawl usage was plenty good. Guessing you may find something similar...

He has the same drive train as my Xj (ax-15 manual tranny) my Xj has 3.07 gears also, trust me 33" tires and that gearing is not going to work at all. Especially on the trails. I remember trying to climb the easy side of Slaughter House Gulch. After that trip I immediately went looking for a set of 31"s (that better but still no Bueno). 4.56 is really the best gearing for 33"s and this drive train.
Oh I'm assuming he has a 4.0?????

I'm not sure but it's not what the Rubicon has with it's 4:1 ratio or whatever... I do plan on making a tiny camper trailer or teardrop at some point so some ability to tow a light load must be retained.

I'm surprised to hear you have 3.07.
I am too, I pulled the numbers from the diff tags... I went to check and womp womp 3.07 was stamped.
For reference: The TJ has the 4.0 with the AX15 5-spd.
4.56 is really the best gearing for 33"s and this drive train.
This is the plan. I went digging in the TJ forums and found lots of folks pushing for 4.56 gearing at 33in tire size.
Rusty's has a "regear special" that's looking more attractive than a cup of water in the desert right now: https://www.rustysoffroad.com/jeep-driveline-driveshaft/jeep-ring-pinions/jeep-ring-pinion-gear-specials/rustys-gear-special-00-01-xj-97-06-tj-97-98-zj-d30-std-front-d35-rear.html
so maybe I'll prioritize the regear before upgrading axles...
This is escalating quickly.
derf
July 13th, 2021, 08:55 AM
3.07 was standard with the 4.0/AX15. That transmission doesn't have much overdrive. So it doesn't need short (higher number) gears, especially with the small stock tires. 33s are a significant change in tire size and a regear is appropriate. And going with more gear than you need to compensate for the tires would be a good idea.
Java
July 13th, 2021, 09:04 AM
All of the 4 cylinder TJs come with 4:10 gears, you can regear cheaply that way. I did the front axle in my last Jeep that way, cost $150.00 for the whole axle.
Schmitty
July 13th, 2021, 09:08 AM
Getting all that done will not be cheap...
Edit: The goal right now is to get out and play a little on some trails and use it as a camping vehicle. I may go with 31's in the meantime, bring it down to a 2in lift and save for "the big axles" at a later time. Trying to keep this low-budget currently and projects like this can get out of hand quickly. I'll keep an eye out for some 4.56 gears or some 4cyl axles.
Update: Sourced some 4.56 gears for the D30 and D35 for a pretty good price. I'm calling around soon to get quotes and see what getting them installed looks like, otherwise I'll do it myself.

Be happy to help you with setting up new gears and installing locker....I am no expert, but have a little experience with diff work and setting pinion depth and backlash etc....it's tedious but not impossible. I'd highly recommend pulling the axles out and working with them on the bench...it may be more work pulling the axles than doing the R&P work.

Taking a guess you probably have a NP231 transfer case which is 2.72:1. Can be converted as Jim said with a Terra low kit to 4:1. Down side with this setup is the number of planetary gears makes it much weaker than the NP241OR 4:1.

Thanks James, considering I had the front-end exploded while installing the JKS lift it shouldn't be hard to pull it all apart again. Still on jack-stands getting ready for rear install. I'm out another week or two on getting this thing rolling at this point.

Somewhere in the back of my mind...is the rear axle a D44 or a D35? Before going a spending much money on upgrading a D35 rear, you may want to do a bit of research and decide if that is the right path. Not saying a D35 is the wrong path (I think Jim still runs one in his YJ with a locker etc), just something to consider and make the right decision for you. Nothing worse than putting a bunch of money into something that you end up wanting/needing to change out in the near future (I am really good as wasting money this way).

I think I saw a D30/D35 comment above and my thought was the same - use caution on upgrading it.
As for me, while I have the HPD30 in front (ARB locked), the rear was swapped out to an unknown year D44 (ARB locked) with ?likely? some upgraded axle kit.

This is where my mind goes when looking at all the cost/time of everything. I wheeled the crap out of the basically stock 4runner I had when I first started hanging out with y'all. It wouldn't hurt to step back and assess the bigger picture. It'll give me time to figure out a good upgrade path and having the money to throw a Dana 44 on there with disc brakes would be a sweet option, in addition to adding the appropriate mods like adjustable control arms and "hardening" the chassis before I start putting big beefy tires and a locker on there. Having big tires is cool when you wanna show off to your homies at the mall but a country boy makes due with what he's got.
It seems we've come full circle as my intuition told me going with 31's at first would be the most cost effective way to get out there and have fun.

I've been agonizing about how stupid bumpstop extensions are (upper) because they contact the springs at full flex. I wanna get as much flex out of this thing at the ride height it'll have so I've been doing my homework. It started with looking at how stuff the JKS lower front control arms are and wondering "How does the stiffness compare to stock?" so off to the garage with a little experiment.
The front axle travel was tested with stock components then against the jks lower control arms and extended bumpstops. Lo and behold the stock configuration flexed better. You might ask yourself "Why? Isn't aftermarket better?" well that's what I thought too but upon observation I noticed the stock bent steel control arms actually twist quite a bit whereas the DOM tubing don't and rely on the rubber bushing to do all the work. The beefier aftermarket control arms while stout will put more strain on the brackets holding them to the body/axle. Hmm...
Why's this important? I'm building this Jeep to be as minimal but capable as I can and taking things into consideration as I upgrade it to fit that role.
Thus leads me to bumpstops... How can I avoid using aftermarket bumpstops that interfere with the spring travel? Some digging around lead me to some fellas talking about drilling holes in hockey pucks and mounting them to the top of the front spring perches. Well after about 2 whole seconds of thought and a quick look at the axle I happily gave Amazon 13 whole dollars for 6 lovely little rubber pucks. This is the result and my experimentation.

Nice...Red Cone on Sat?
Perhaps. The front track bar is making a LOT of noise and the hole is wallowed out a little after the shakedown run last night. It's also dog slow in the mountains.
Findings from the shakedown run:
- 3.07 gearing is slow (I'm glad I opted for 31s now)
- bringing a small collection of tools is good, didn't tighten one of the shocks enough in the front and it started chattering
- these Dick Cepek Trail Country EXP tires are impressive, more on that later.
- the lower front trackbar mount is wallowed out a bit, not sure if that's an immediate result of my tinkering or something that was masked by previous mods.
- open diffs are o-kay... it was fun hanging out the side of the Jeep while crawling up some obstacles on Bunce School Rd watching the 4wd mechanically look for traction. You can really feel the system doing it's thing whereas in the 4runner just gripped. Maybe that was more of the traction control taking over in the 4runner I'm not sure.
Tires:
I bought the Dick Cepek Trail Country EXP in 31x10.5r15 and mounted them on a 15x8 steel wheel.
For anyone looking for an aggressive AT tire I would recommend these Dick Cepeks. They're quieter on the road than the General Grabbers that were on the 4runner and have as good or better bite. Normally I would air the Grabbers down to about 20psi for offroad stuff but these DCs are pretty stiff and required about 10psi before being compliant enough to really form around rocks and such.
I'm interested to see how they perform in the snow but I'm impressed so far. Considering they're not hyped up much and carry a low cost (paid $750 for 5) I'm a little surprised.
Just some $0.02 for those who may be in the market... these are worth considering.

Despite my apprehension about traveling the distance to the group ride yesterday I went out on Saturday and faced the rain, a little inclement weather makes things interesting anyway.
I explored the 505.1 behind Eldora: Before getting to the gate there were two fallen trees blocking the path, thankfully they were light enough to pick up and move to the side of the trail. I continued onward to the gate then stopped to air-down and disconnect the front swaybar. At this point it was about 9am and a cool overcast was keeping temps unseasonably cool, added some moody anticipation for what was to come as well.
Good morning everyone:
https://www.frontrange4x4.com/forums/attachment.php?attachmentid=52236&d=1627934224
Sauntering into the trail I his the first "obstacle" that's really just a tire placement test but it's been washed out a little, I took a little video explaining my approach as my old 2001 4runner dragged itself through this:
https://youtu.be/4qJA39E3U8o
Continuing up the path and through the woods, I love the forest, meandering a bit through some of the legs of the trail and ending up at the site of what I think is the remnants of the old Anchor Mine. By this time a heavy fog engulfed the forest and some light rain doused the region...
https://www.frontrange4x4.com/forums/attachment.php?attachmentid=52237&d=1627934897
I wandered around a bit and hard-parked the TJ on a rock for giggles. While it was flexed I took a close look at the components to see what clearances looked like and if it was hitting the bumpstops. nope! still about an inch before it hit the stops and plenty of fender clearance. Later on I determined that the rear swaybar is the limiting factor in this current setup, it may be small but it binds up the rear axle just enough to limit overall flexibility.
https://www.frontrange4x4.com/forums/attachment.php?attachmentid=52238&d=1627935338
https://www.frontrange4x4.com/forums/attachment.php?attachmentid=52239&d=1627935768
Drove around a bit, taking note of the nice secluded campsites in the area, before cruising along. Eventually finding a nice covered spot to enjoy a sandwich and some peanut butter stout while the sounds of the raindrops patter on the soft top.
The rain kept varying in intensity between a light drizzle and a medium pour and as I moved closer in towards the Rainbow Lakes area I knew what was coming up as a result of the wet weather. Moving through the forest and hitting a few of the smaller mud pits I had this growing anticipation, as if I heard some kind of "Boss music" beginning to play in the distance. Then as the trail wound it's way through the trees it opened up to the monster blocking the path forward... I gazed into the abyss-like mud pit knowing it was a formidable foe that captured the likes of much more capable travelers than I, but I wasn't backing down. The TJ crept towards the gaping maw before plunging into the point of no return...
The little TJ made a plunk into the pit and gave a good fight before succumbing to the clutches of the soft clay-heavy soil that lie beneath the surface of the milkshake-like mud.
https://www.frontrange4x4.com/forums/attachment.php?attachmentid=52235&d=1627933342
With the help of a tree strap (which I've aptly named "Strappy") and a quick tug from the winch the TJ's sunken fate was foiled and it was able to climb out of the hole with it's own power. I later had to turn the TJ around because I left Strappy at the tree. Never again.
The water crossings on the way out were much deeper than normal but offered the much needed rinse (read baptism) as we cruised away.
Lessons learned: make sure to charge your action-cam batteries before going out, it would have made telling this story much cooler with some on-board footage.
Till next time...

The front rake has been bothering me a bit on the TJ and I decided to do something about it. Replaced the front spring isolators (about 5/8ths in) with a thicker one (1 1/2in). It definitely changed the "forward lean" I was feeling while sitting in the driver's seat.
Measured height at front from the top of the tire to the fender is 7 1/4in and the rear is at 8in, that's odd because the calculated difference between the stock isolator and spacer is 7/8in. There's still a tiny bit of rake but it feels "flat" like it did on the stock suspension. Noteworthy thing is that now the front fenders can clear 33in tires without and additional suspension/body lift so that's a huge plus.
I'm wondering how the 7/8ths change in ride height will affect the shock and bumpstops, the track bar needed no change and the steering drag link needed an almost imperceptible adjustment.

You noticed a change in rake after you installed a winch on the bumper? Weight out on the bumper puts the most leverage on the front suspension.

mostly because that's what came with their XJs...if you're going through the trouble of cutting off and welding new brackets, you should probably do it on an axle that has a much better aftermarket support and is stronger by a long ways. the 8.8 has 31 spline shafts from the factory and disc brakes, has just as many options for upgrades as a 44 or 60, and will take the same amount of work as the 8.25.
just my opinion, but I'd definitely try to sell the 8.25 to an XJ guy who was stuck with a 35 and get yourself an 8.8.
J.

The 8.25 is in the same neighborhood as the Dana 44 and Ford 8.8. Weakest of the 3 but built right it's "close enough".
It's easy to upgrade the earlier 27 spline axles to 29 spline to be closer to the Dana 44 and 8.8. Especially if you're regearing and/or adding a locker. No changes to the housing. Just the spider gears in the diff and the shafts.
The 44 has the most aftermarket support. The Ford 8.8 has some aftermarket.
I held out for a Dana 44 for my XJ that I sold a while back. But mostly because I found a bolt in from a donor XJ and didn't have to modify the brackets. I would have been fine building an 8.25 from an XJ if I hadn't found the 44.
A bolt in TJ Dana 44 would be ideal if you can get one. But even if you do, it's a good idea to look into upgrading the factory link brackets anyway. I've seen several that have torn out when wheeled hard.

I am profoundly retarded and will be building the 8.25. It has a Trac-Loc limited slip which I'm working on rebuilding. I'll upgrade it to 29-spline when I put a locker in it. So far I've cut brackets and taken a wire wheel to the whole thing, it's kinda slow because I have other financial obligations right now but I like the work and look forward to building it up and learning in the process.

My plan is to build the 8.25, leave the limited slip for now, and convert it to disc brakes. Regear to 4.56 for 33s (debating Ko2 vs Km3). I have a MORE 1in body lift waiting to be installed. And I'm either swapping out to OME shocks or Rancho5000x because these Jspec ones on it now leave a lot to be desired.
In the past couple months I've installed:
- Electric fan conversion (Taurus fan) with continuously variable module and temperature probe (set at 185* now)
- new headlights (the stock glass just doesn't illuminate the road and it's a safety issue)
- KC Apollo lights on the bumper
- hand throttle (which doubles as cruise control if you want, my favorite mod next to the electric fan)
My takeaway from last year wheelin' gave me perspective, I regret not getting 33s right off the bat but wheeling on 3.07s would have really sucked. I banged up the skid plates, control arms (broke a couple), bent control arm brackets, dented the gas tank "skid", even debeaded a tire and bent a wheel :lmao:. The intent moving forward is to get a little more serious: 33s, regear, replace the D35, start tucking the underframe, armor it up a little especially protecting the gas tank, and maybe a locker if I can fit it somewhere into the budget.

I've read about it a bit and they sound like a badass tire but haven't heard anyone's testimony on them. What's the scoop?

Nothing special but I installed the MORE 1in body lift to begin the tummy tuck process. Had an "oh ****" moment aligning the tub with the frame so the bolts didn't crossthread. Looks nice, it's quieter inside, and there appears to be less NVH??? Either way, seems like a win.

Nice! Glad it's doing what you want.
Did any of the bolts give you grief at loosening? Mine came with body lift and I heard that the bolts behind the driver/pass seats can be notably difficult.

Did any of the bolts give you grief at loosening?
The middle one on the pass-side was a little "chirpy" when I broke it loose but the rest spun out with ease. There was a little surface corrosion present because the shiny new bolts got a little "grabby" when putting them in and I had to check a couple times to make sure I wasn't cross-threading anything. Sprayed a little PBBlaster in a couple of the threaded holes to help.
On another note I was apprehensive about installing a body lift because of the stigma. Did a lot of digging around on the internet and it seems like standard practice to install a 1in BL for clearancing things that hang low. Replacing the stock transfer case pan and gas tank cover for something a little more beefy and provide some tucking is the goal.

The tummy tuck is complete on the TJ. Did the first shakedown run after all the stuff I've done; Electric fan, UCF ultra high clearance transfer case skid, hand-throttle, gas tank skid, and new shocks. Haven't had the chance to get out so I took a chance with MSV this morning, the mosquitos decided to join me... many of them.
Nothing special yet, it's a plain-Jane TJ.

It appears the little burble in the idle and whatnot are signs of a misfire, the fuel pump was on it's way out and replacing it seems to have shined the light on the real problem.
Through diagnosis it appears cylinder 3 and 6 spark plugs are pretty sooty, all the others look normal. I replaced them all maybe 6 months ago.
Next was to check the injectors:
Brought motor to operating temperature. Measurements taken in ohms:
Cylinder 1: 13.2
Cylinder 2: 13.3
Cylinder 3: 13.3
Cylinder 4: 13.1
Cylinder 5: 13.4
Cylinder 6: 13.4
These are all within spec for operating resistance on injectors for the 4.0L. I did however swap injector 6 with injector 5 and the Code 27 moved with it, making it a misfire on 3,5,& 6.
I guess that means it's time to replace a couple injectors, however the hard start is still a problem and it's making me think the PCM might be on the way out.
Jim

the hard start is still a problem
Elaborate on hard start please - hard when hot / when cold / when not run for a period of time? Where I'm leading is what is your fuel rail pressure - is it too low / is your fuel rail pressure regulator / dump valve open and dumping fuel to return thus lowering rail/injector pressure?

It's a hard start when cold and hot. The new fuel pump I installed came with a new return valve.

Update: Pulled the Idle Air Controller... it was caked in soot.
Cleaned it up and blasted out the throttle body. Three shop towels completely blacked out.
Put everything back together and it fired right up. I'll let it sit overnight to see if that was really the issue.

I've trashed the 8.25 build plans and picking up an 8.8 (assuming it's clean) from a yard this week. It's got 4.10s, Trac-Loc, and disc brakes, big upgrade coming.
Why? I discovered that the MJ 8.25 (1991) axle I bought is actually weaker than the D35... It also will cost a lot more to swap in money and time.

8.8 Build:
Teardown and soaked in seafoam
https://wranglertjforum.com/attachments/pxl_20220801_225806256-jpg.348326/
Cut off the brackets and smoothed out the welds. Some minor pitting on the surface after scrubbing some of the surface rust off, I'm not going to worry about it.
https://wranglertjforum.com/attachments/pxl_20220803_005330637-jpg.348328/
Popped the cover and did a spin test to verify it is actually 4.10 gears, which it is... I spy a little LSD in there. https://cdn.jsdelivr.net/joypixels/assets/6.6/png/unicode/64/1f440.png
https://wranglertjforum.com/attachments/pxl_20220730_145933628-jpg.348332/
Brackets should be coming in a few days, then I can start making marks on the axle and setting pinion angle.
Got the brackets in today... unfortunately the fellas at ECGS can't read and didn't include the flange and other stuff I ordered... but I have enough to be dangerous...
Mocked up the brackets and started marking things with a paint pen. Had to draw a bead on the spring pads so they were a little more snug on the 8.8 tubes.
https://wranglertjforum.com/attachments/1659755556333-png.348645/
I read on Iron Rock Offroad's site that if you're using an SYE that it's a good idea to set the pinion angle to 16* so I'll get that all leveled out in my garage (like a 2* slope in my garage) and start tacking things on.
Judging by the fitment of one of the swaybar brackets I don't think I'll be able to weld the tube all the way around on that side... Maybe I can weld a bead and grind it down a bit to make it work.
If my math checks out all the bracket locations should be corrected for actual measured axle here:
https://wranglertjforum.com/attachments/axle-measurements-jpg.350161/
Placed some plywood under the rear tires as a template, marked the center of the spring perches:
https://wranglertjforum.com/data/attachments/350/350129-64f59504da4ae21936e76ac0d4272858.jpg (https://wranglertjforum.com/attachments/img_20220809_190131_006-jpg.350162/)
Pulled the template, marked center line on template and the 8.8 axle I'm working with, lined up the center line marks and verified with an angle:
https://wranglertjforum.com/data/attachments/350/350130-2e97b1b1003481d0611b1fee0b074739.jpg (https://wranglertjforum.com/attachments/pxl_20220810_233255286-jpg.350163/)

Turns out my math worked and everything lined up perfectly. Waiting on the yoke to come in... still... then I can finish fitment, tacking brackets into place, and final burn in.
